Overview
Custom embroidery is the art of decorating fabric with needle and thread using computerized embroidery machines. The process starts with "digitizing" — converting your artwork into a stitch file (.DST format) that tells the machine exactly where to place each stitch, what type of stitch to use (satin, fill, running, chain), what color thread to load, and in what order to sew. This stitch file is the blueprint for your design, and the quality of the digitizing directly determines how cleanly your logo stitches out. That is why we digitize in-house with experienced technicians — not with automated software — ensuring proper density, underlay stitching, pull compensation, and pathing for every design.
Modern commercial embroidery machines have multiple "heads" — each head is a complete embroidery unit with its own set of needles (up to 15 per head) that can stitch the same design onto a garment simultaneously. A 6-head machine embroiders 6 garments at once; a 12-head embroiders 12 at once. This multi-head architecture is what makes commercial embroidery efficient for large orders — a 200-piece polo order can be completed in a single day on a 6-head machine running at 1,000 stitches per minute per head.
Embroidery is the most durable decoration method available. Because the design is stitched into the fabric with polyester or rayon thread, it physically becomes part of the garment. It will never crack, peel, fade, or wash out — the design lasts as long as the garment itself, often outliving the fabric. This permanence, combined with the tactile, premium look of raised stitching, makes embroidery the preferred choice for corporate apparel, professional uniforms, branded merchandise, executive gifts, and any application where quality perception matters. Studies show that embroidered logos are perceived as 40-60% more premium than printed logos on the same garment.
Embroidery pricing is based primarily on stitch count (the total number of stitches in your design) and order quantity. A simple text-only logo might be 3,000-5,000 stitches; a standard chest logo with icon runs 6,000-10,000 stitches; a complex, detailed design could be 15,000-25,000+ stitches. Higher stitch counts take longer to sew and use more thread, increasing the per-piece cost. Multi-color designs do not cost significantly more — thread color changes are automated and add only seconds per change. The one-time digitizing fee ($45) is amortized across the life of your design — once digitized, your stitch file is saved permanently and every reorder has zero setup cost.
Thread options go far beyond standard polyester. We stock metallic threads (gold, silver, copper, rose gold) for premium shine, neon/fluorescent threads for high-visibility applications, glow-in-the-dark thread for specialty projects, and variegated (color-changing) threads for artistic effects. Rayon thread provides a silkier sheen than polyester and is popular for fashion embroidery. For 3D puff embroidery, foam material is placed under the stitching to create a raised, dimensional effect — most popular on structured caps.

The most common and versatile form of embroidery. Thread is stitched directly onto the garment surface in a flat plane using three primary stitch types: satin stitches for clean outlines, text, and thin elements; fill stitches for covering solid areas; and running stitches for fine details and outlining. Flat embroidery produces a clean, professional look on virtually any garment type. The result sits slightly above the fabric surface with a tactile texture that conveys quality. This is the standard for corporate logos, left-chest branding, hat fronts, and jacket backs.
Puff embroidery uses a layer of high-density foam (typically 3mm thick) placed underneath the stitching before the machine runs. As the needle sews over the foam, the thread encases it completely, creating a bold, raised, three-dimensional effect that makes your design literally pop off the garment. 3D puff is most commonly used on structured caps and hats, where the raised design adds a sporty, premium aesthetic. It works best with thick, bold lettering and simple shapes — fine detail and thin lines do not puff well. Puff can be combined with flat embroidery in the same design for mixed-dimension effects (puff for the main logo, flat for taglines and detail).
Appliqué is a technique that combines embroidery stitching with cut fabric pieces for a layered, dimensional look. A piece of twill, felt, mesh, or specialty fabric is cut to shape and placed on the garment, then the embroidery machine stitches a satin border around the edges to secure it and add decorative detail. Appliqué is the classic technique behind varsity letters, letterman jackets, and college-style branding. It is also more cost-effective than dense fill stitching for covering large design areas — the fabric piece provides the coverage, and only the border and interior details require stitching, reducing stitch count and production time.
Chenille embroidery uses a specialized looper stitch that creates fuzzy, textured loops of yarn on the garment surface — the same soft, plush finish found on classic varsity letterman jackets. The chenille yarn is stitched in dense rows that create a thick, carpet-like texture with a distinctly retro, collegiate feel. Chenille can be used alone for large letter fills or combined with flat embroidery and appliqué for multi-texture designs. It is heavier and bulkier than standard embroidery, making it ideal for jackets, sweatshirts, and heavyweight garments.
Metallic embroidery thread is a specialty thread wrapped with ultra-fine metallic foil that gives your design a shimmering, light-catching quality. Available in gold, silver, chrome, copper, rose gold, bronze, and holographic finishes. Metallic thread can be used for the entire design or selectively combined with standard polyester thread for accent highlights — a gold outline on a navy fill, silver text on a corporate logo, or rose gold initials on a monogram. Metallic thread requires slower machine speeds and careful tension settings, but the premium result is unmistakable.
Custom embroidered patches are stitched onto a separate backing material (twill, felt, or specialty fabric) and finished with merrowed (overlocked) or laser-cut edges. Patches can be sewn onto garments, iron-on applied with heat-activated adhesive, attached with Velcro (hook-and-loop) for interchangeable use, or fitted with pin-back hardware for accessories. Patches are popular for uniforms, military and tactical gear, scouting, motorcycle clubs, retail merchandise, and collectibles. We produce custom shapes (circle, rectangle, shield, custom die-cut), sizes from 1" to 12"+, and up to 15 thread colors per patch.
High-visibility neon embroidery thread is dyed with fluorescent polyester dyes that produce ultra-bright, attention-grabbing colors visible from a distance. Available in neon yellow, orange, pink, green, blue, and magenta. Neon thread is essential for safety workwear, high-visibility uniforms, and fitness apparel where logos need to stand out against dark or reflective fabrics. The fluorescent dyes maintain their brightness through repeated washing and UV exposure — they will not dull or fade like standard bright colors.
Glow-in-the-dark embroidery thread absorbs ambient light and emits a visible green or blue glow in dark environments. The phosphorescent thread charges under any light source (natural or artificial) and glows for several hours. It produces a subtle, novelty effect that is popular for event merchandise, Halloween designs, nightclub branding, and children's apparel. Glow thread can be combined with standard thread — use glow for key design elements and standard thread for the rest.

Submit your logo or design in vector format (AI, EPS, PDF, SVG) for the best results. We also work from high-resolution raster files (PNG, PSD, JPEG at 300+ DPI). Our team reviews your artwork for embroidery suitability — checking for elements that are too small, too thin, or too detailed to stitch cleanly. We will advise on any adjustments needed before digitizing begins.
Our in-house digitizing technician converts your artwork into a stitch file (.DST format) that maps every thread placement, stitch type (satin, fill, running), color sequence, density, underlay, pull compensation, and sewing direction. This is a skilled manual process — not automated software — which is why our embroidery stitches out cleaner than budget shops. Digitizing is a one-time $45 fee; your file is saved permanently and reused for all future reorders at zero additional cost.
For new designs and large orders, we run a test stitch-out on the same fabric type as your final garment. This allows us to verify registration, density, color accuracy, and overall appearance before running the full production batch. We photograph the sample and send it for your approval. If adjustments are needed, we revise the stitch file and re-stitch until it is perfect.
Garments are secured in embroidery hoops (frames) that keep the fabric taut and perfectly positioned under the needle group. Stabilizer backing material is placed behind the fabric to prevent puckering, stretching, and needle holes. Thread colors are loaded onto each needle position, tensions are set, and the stitch file is loaded into the machine controller. Hoop size and stabilizer type are matched to the garment weight and fabric type.
Our commercial multi-head machines stitch your design at up to 1,000 stitches per minute per head, with multiple garments embroidered simultaneously (one per head). The machine automatically trims jump stitches between design elements and changes thread colors as programmed in the stitch file. A standard 8,000-stitch left-chest logo takes approximately 8 minutes per garment. An operator monitors every run for thread breaks, tension issues, and registration drift.
After stitching, each garment is unhooped and the excess stabilizer backing is carefully trimmed or torn away from the back. Jump stitches and any loose thread tails are trimmed flush with precision scissors. Garments are then steamed to smooth minor puckering around the embroidered area and to set the stitching. For puff embroidery, excess foam around the design edges is carefully removed.
Every embroidered piece passes through our QC station where we inspect thread tension consistency, color accuracy against the approved sample, stitch density, registration (alignment), and overall craftsmanship. Garments with any defect are pulled and re-run. Approved pieces are folded, poly-bagged (if requested), and packaged for shipping or pickup. We include care instruction inserts recommending gentle wash cycles to protect the embroidery.
