3D puff needs a firm panel to push against, and an unstructured dad hat does not have one. Puff on soft crowns tends to pucker the fabric and collapse over time, so we steer dad-hat orders to flat stitching or a patch. The style comes from 90s sportswear, where small flat-stitched marks sat on soft crowns. Flat embroidery flexes with the unstructured panel, keeps its shape after washing, and reads clean at the small logo sizes the look calls for, usually about 2 to 2.5 inches wide.
We advise against it. Puff foam wants a stiff, buckram-backed panel, and unstructured crowns pucker under it. The honest answer is to run puff on a structured cap and keep dad hats flat, and we will tell you that on the proof rather than ship a hat that collapses.
Smaller than you think. Most dad-hat marks run 2 to 2.5 inches wide, well inside the front panel, with plenty of empty twill around them. Oversized logos fight the relaxed silhouette; if you want maximum coverage, a trucker or snapback carries big art better.
Embroidered dad hats start at 24 pieces, and you can split the run across colors of the same blank. Under 24, heat transfer vinyl starts at 6 pieces for simple one-color marks, though embroidery is what we recommend for this style.
